Start with a stable cross section
A successful extrusion begins with a cross section that allows metal to flow evenly through the die. Keep adjacent walls reasonably balanced, avoid isolated heavy masses and remove decorative details that do not support function. Consistent geometry improves dimensional control, surface appearance and production repeatability.
Wall thickness and transitions
There is no single wall thickness that suits every profile. Alloy, circumscribing circle, profile complexity and required mechanical performance all matter. Use gradual transitions between thick and thin regions. Abrupt changes can create uneven flow, visible lines and distortion after cooling.
Tolerances and datum strategy
Apply tight tolerances only to interfaces that control assembly, sealing or motion. Define functional datums and allow commercial extrusion tolerances elsewhere. Machining can be reserved for bearing seats, threaded holes and critical mating features.
Corners, channels and screw bosses
Generous internal radii improve metal flow and reduce stress concentration. Deep narrow channels and thin tongues increase die risk. Screw ports should be sized around the selected fastener and validated for extrusion, tapping and assembly.
Plan secondary operations early
Cutting, CNC machining, drilling, tapping, anodizing and powder coating can change final dimensions. Indicate masked areas, cosmetic surfaces and post-finish tolerances on the drawing.
