Design Guidelines for CNC Machining Aluminum Extrusions

Design custom aluminum extrusions for efficient CNC machining, stable fixturing, accurate holes and controlled tolerances. This article helps engineers and buyers prepare practical requirements for custom aluminum components.

Combine extrusion and machining strategically

Extrusion creates the continuous cross section; CNC machining adds local features such as holes, slots, pockets and precision interfaces. Moving repeating geometry into the extrusion can reduce machining time.

Provide reliable workholding surfaces

A profile must be located and clamped without damage or distortion. Include stable datum faces and avoid requiring clamps on thin cosmetic walls. Long flexible parts may need intermediate support.

Hole and thread design

Specify hole diameter, depth, thread, position tolerance and whether the feature is through or blind. Allow tool access and clearance for chips. Threads near thin edges should be reviewed for breakout risk.

Control only functional dimensions

Use geometric tolerances around assembly needs instead of applying very tight limits everywhere. Separate extrusion-controlled dimensions from machined dimensions and identify the measurement condition.

Finishing sequence

Machining before anodizing gives a uniform finished appearance but may alter critical dimensions. Machining after finishing exposes bare aluminum. Define masking, touch-up and cosmetic expectations before production.
